A failed salt spray test is one of the most common reasons export hardware gets rejected. The reflex is to add coating thickness, but salt spray failures usually have a different root cause. Here are the five factors that actually decide it.
1. Pretreatment thoroughness
Residual oil or oxide causes poor adhesion and local blistering, and corrosion then enters through the defect. If pretreatment is incomplete, no amount of thickness will save the result. This is the number-one cause.
2. Nickel layer thickness
On decorative parts, corrosion protection comes from the nickel, not the thin surface chrome. Insufficient nickel is the most common technical reason a part fails salt spray. For humid or outdoor use, the nickel layer has to be heavy enough.
3. Coating porosity
No deposit is perfectly dense. The more pores, the easier it is for the corrosive medium to reach the substrate. Poor process control increases porosity; duplex nickel and nickel-seal systems reduce its effect.
4. Passivation and sealing
Passivation and sealing form a protective film on the surface and measurably raise corrosion resistance. Skip this step and the salt spray result drops noticeably.
5. Substrate and system match
Zinc die-cast, steel, and copper parts need different coating systems. Choose the wrong one, for example plating chrome over insufficient nickel on a steel part, and the salt spray test will fail.
